ASSEMBLING JOHN SHERRELL'S
ALUMINUM 4 PIECE SKINS
This
page will show progress of assembling the skins for R2. They
are laser cut 4 piece units purchased from John Sherrell. A
lot of work in involved in these, just like the Dome Assembly.
I used clear silicone glue to glue the two main front and
rear skins together. There is not a lot of stress here and I
decided not to go the JB weld route!
02/04/07 : Gluing/Clamping of
Front Skin Assembly Completed. I left the coins slots in
place to aid in alignment. Plan on letting this set for at least
24 hours prior to pulling the clamps and tape off. I really
needed more clamps, but came out ok with the tape holding down the
outer sections of the skins...
02/02/07 : Decided to drill through the Octagon Port mounting holes so I can remove it later once the skins are attached.
02/02/07 : Here is a rear view of the Octagon Port Mounting method I choose.

Here I'm using a dremel tool and an
aluminum guide to cut the inner Power Coupler opening. This
opening was cut about 0.1" larger than the outer so the Power Coupler
face plate will res on the OUTSIDE skin. I cut close as I could
then finished up with small files.

02/02/07 : Power Coupler and home
made bracket. Bracket is bent 0.063 050 Aluminum. Measured
carefully with calipers so The face of the Power Coupler will just rest
on the outside skin opening. Punch marks indicate this is the
rear coupler....

02/02/07 : Power Coupler mounted on inner skin with 4-40 FH screws (countersunk of course).

02/02/07 : I modified the original Coin Slot (old long type) by cutting the mounting ears off and drilling new mounting holes.
